Methods used to join dam liner sheets together
There are two common methods:
- Thermal welding
- Double-sided adhesive tape
Thermal welding fuses materials permanently by melting them together at the joint. Double-sided tape relies on pressure-sensitive adhesives to bond surfaces without heat or chemical alteration.
Both methods are used to connect HDPE dam liner sheets, but they do not offer the same results.
Thermal welding Uses direct heat (and sometimes pressure or filler material) to melt the edges of two workpieces so they blend into a single continuous piece as they cool. It delivers the highest tensile and structural strength possible but it requires highly skilled operator and it cannot weld dissimilar materials i.e. welding plastic to aluminium. It also alters the physical structure of the material.
Its advantage is the longevity of the material and low chances of leaving spots that may lead to leakage after welding compared to double sided adhesive tape. It can also withstand high heat environments during prolonged dry periods such arid areas.
Double-sided adhesive tape Applies a chemical/mechanical bond on a molecular scale between the tape’s adhesive and the substrate surfaces. It distributes stress evenly across the entire surface (reducing tear risks), joins dissimilar materials, seals against moisture, and provides vibration dampening.
But it cannot be suitable for extreme high-heat environments or heavy, load-bearing structural frames, and it cannot handle sharp, localized peeling forces as well as welding
The basics of Joining Dam Liner Sheets
HDPE dam liners are manufactured in rolls. Depending on the size of the water pan or reservoir, one roll may not be enough to cover the entire area.
This means several sheets must be joined together to form one continuous liner.

Thermal wedge welding is widely used because of its reliability and long lifespan.

1. Very Strong Seams
The welded seam can achieve up to 90–95% of the strength of the original liner.
Thus, meaning it can withstand; heavy water pressure, soil movement and temperature changes without failing its joints.
2. Long Lifespan
A properly welded HDPE liner can last more than 10 years or even longer without tampering or requiring repairs. It’s rare for adhesive tape joints to achieve such long span due to glue becoming loose thus creating a leaking spot.
3. Excellent Leak Protection
Often water leaks occur due to weak joints. Thermal welding creates a continuous waterproof seam that significantly reduces the risk of experiencing weaker joints on a liner during the welding process.
4. UV Resistance
On summer times and depending on environmental and climatic factors which influences the UV rays. i.e. in arid areas, there’s UV rays compared to highland areas. In hot-heated environments, thermal welding is used extensively due to its resistance to UV rays. It has an effect of maintaining its tenacity even after many years of sunlight exposure.
5. Better Performance for Large Dams
Large water reservoirs place a lot of pressure on liner joints. Thermal welding is effective to accommodate high water volumes, deep reservoirs, and large surface areas.
6.Lower Maintenance Costs
Although thermal welding may cost more during installation, it saves money over time because repairs are minimal.

Small Fish Ponds
Small fish ponds with limited water pressure may use tape joints. Proper installation is still a requirement.
Quick Repairs
Tape can be used for emergency repairs before permanent welding is carried out.

Limitations of Adhesive Tape
1. Lower Strength
Tape joints are not as strong as welded seams. Over time, they can separate due to; water pressure and movement, heat exposure and soil movements.
2. Reduced Lifespan
Adhesives naturally degrade over time because of high temperatures, age and glue strength weakening.
3. Higher Risk of Leaks
The possibility of seam failure is higher compared to thermal welding.
4. Sensitive to Moisture and Dust
Dust and moisture reduce adhesion. Adherence to clean and dry surface to guarantee adhesive taping effectively.
5. Not Ideal for Large Dams
Large irrigation reservoirs put tremendous pressure on joints that a tape cannot withstand the pressure due to joints bulging / expanding to accommodate the immediate incoming pressure.
Testing Weld Seams: Air Pressure & Visual Audits
Testing helps identify weak areas before the dam is filled with water.
Two common methods are:
- Air Pressure Testing
- Visual Inspection
Air Pressure Testing
Steps in Air Pressure Testing
- Create a double-track seam with air channel between the two welds and seal both ends of the channel.
- Inject air.
- Monitor pressure.
- Wait for the recommended time.
- Check for pressure loss.
If the pressure remains constant, the seam is considered good and if the pressure drops, there may be a leak.
This method is more reliable and widely used.

Incorrect Temperature-Too much heat can damage the liner and too little heat creates weak seams. Medium temperatures are preferrable.
Poor Installation Skills-Untrained workers may not follow proper procedures or interfere with the quality of the liner.
Use of Low-Quality Materials-Cheap tapes and poor-quality liners can fail quickly.It’s advisable to look for the quality liners.
Lack of Testing-Undetected defects eventually leads to leakages resulting to water loss.
